I want to get some used shafts to go in the iron heads that I have which do not use ferrules. If I installed a shaft with 1.5in prep in a 1.25 hosel bore, there would be some extra prep exposed. Is this a cosmetic problem or are there other factors that would need to be considered?

If they're steel it's cosmetic only. If they're graphite then it depends on whether, and how much, the underlying material is affected. For graphite you could put a little ring of epoxy around the top of the hosel for added protection. I've done this with my irons and no problems after a year of use.
